Optimizing Martian Brick Parameters with Pre-Sintering Predictive Models

Plans for building a Martian base are plentiful. But what does it actually take to produce a single reliable brick? The standard approach is to take regolith, apply heat, sinter it, and if the result falls short, adjust the temperature and try again. On Earth, this iterative loop is merely tedious. On Mars, it is a critical waste of resources.

The Bottleneck: The Trap of "You Have to Try It to Know"

Regolith sintering research (Paper A) has already produced impressive results. It systematically sintered three types of simulants, including the Martian geotechnical simulant MGS, and presented processing protocols that achieve compressive strengths of up to 45 MPa, a value that comfortably exceeds structural requirements for low-gravity environments. The study also shed light on the particle bonding mechanism during sintering, indirectly inferring from dimensional change exponents over time that volume diffusion is the primary particle bonding pathway across all simulants tested.

Yet the core bottleneck surfaces here. There is no way to know in advance how changes in process parameters such as sintering temperature, duration, and pressure will alter internal pore structure and bonding phase distribution. In other words, answering the question "are these parameters optimal?" requires that sintering actually be performed. In an in-situ resource utilization (ISRU) environment on Mars, materials, energy, and permitted failures are all finite. The cost of trial and error is categorically different from anything encountered on Earth.

The Key: Battery Researchers Already Broke Through This Wall

In an entirely different field, lithium-ion battery cathode research, a structurally identical wall appeared first, and has already been overcome.

Battery cathodes are hierarchical structures in which graphite particles, carbon black, and a polymeric binder are intricately intertwined. The nanoporous distribution of this binder-conductive additive phase governs both ionic and electronic conductivity. The problem was that this structure shifts subtly with manufacturing parameters, and observing the outcome required post-fabrication FIB-SEM 3D imaging. A textbook case of "you have to make it to know."

Paper B resolved this through probabilistic 3D morphology modeling. The approach proceeds in three stages. First, graphite particles are described using an ellipsoidal Boolean model. Next, the carbon black and binder mixed region is modeled as the excursion set of a Gaussian random field. Finally, large pores within the mixture are added using a spherical Boolean model. These three stochastic layers are calibrated against real FIB-SEM image data and validated using morphological descriptors not used in the fitting process.

What matters most comes after validation. The model can generate virtual cathode structures without any physical fabrication, enabling prior exploration of how pore structure evolves as parameters change. It replaces the loop of "fabricate, image, analyze" with "filter first by simulation."

The Transfer: Applying This Mechanism to Regolith Sintering

The reason these two fields have never converged is straightforward. Battery researchers focus on electrode optimization at the nanometer scale, while space construction researchers work on sintering protocols at the millimeter-to-centimeter scale. The scales, materials, and objectives all appear different. Yet the underlying structure both problems share is identical: the spatial distribution of a bonding phase within a heterogeneous powder compact determines macroscopic properties, and there is no way to predict that relationship in advance.

The proposed transfer is as follows. Applying the Gaussian random field plus Boolean model framework from Paper B to the bonding phase between regolith particles could enable virtual exploration of both the pre-sintering powder packing structure and post-sintering pore evolution. Recalibration for the difference in scale and explicit representation of regolith-specific particle morphology would of course be required, but the statistical framework of the model itself appears transferable as-is. The goal is to replace the "sinter to find out" loop with a "compute to filter first" loop, substituting computational resources for experimental trials as the currency of parameter tuning.

Impact: Running Experiments Where No Laboratory Exists

If this connection is realized, a scenario becomes possible in which, rather than exploring sintering parameters from scratch through trial and error on Mars, crews depart with a candidate parameter set already narrowed by simulation on Earth. In an environment where the cost of failure is extreme, a structure in which "computation precedes and filters experimentation" could meaningfully change the feasibility of ISRU-based construction.
